Received a call about a broken belt on the JR shuttle caused by the plastic debris. |
Inspected the JR. Found a broken encoder belt and called Alfredo for assistance on how to replace it. Once the belt was replaced, moved the shuttle and set the encoder value. Helped operation with mission issues and got production caught up.
Follow-up on inspecting the shuttle, Lead reporting of JR shuttle not matching up to the floor mark on Line 3 and 4, and going into alarm on core pick-up. Made an attempt to readjust the encoder values. |

Noticed that the sensors for the flappers (RB stopper) weren't on. Checked the panel and junction box for incoming voltage. Outside Tipper was stuck in position and wouldn't move. |
Found that the sensors that looked at the rotating shaft were all on. Replaced the broken sensors and did test runs to make adjustments. During the adjustment runs, I noticed the different sets of sensors were too far to read as well. The machine was shifting East-West and creating gaps for 1 set of sensors to read and breaking the other set of sensors. I was able to put the tipper in neutral for operations to pack out but had to disable cradle return and tipping to prevent further damage |

It would die while traveling, sometimes due to motion faults while traveling slow, sometimes with inverter faults (‘shear pin’ fault from high current) when trying to travel fast. |
After lengthy troubleshooting, we happened to check the offset adjustment between the Easy and the drive and it was off. After doing the procedure to adjust the offset voltage then the crane would run correctly at 100% speed. The main issue turned out to be that the position value for Line 4 was lost, as if the memory was corrupted. |
The position value for Line 4 should be 119915. As you can see in this screen shot from the CMA-B screen, it was a small negative number, -14.636, which is outside the allowable range. So any attempt to move to Line 4 caused a motion fault due to the illegal destination target. |

JR shuttle would stop cycle getting to cross walk and by between lines 1 and 2 |
Trouble shoot what I thought was causing issue still was not moving after talking to Glenn he told me to check if CPU went into reset and it was, so I reseated the axis board and changed the power supply because the previous one when I pulled it out to check voltage it touched the chassis frame it blew fuse so I just put new power supply and fuse and still would go into reset next I walk away from shuttle to clear mind when I come back power still on I tap on easy chassis and it went straight to reset found issue chassis not stable next I tight all chassis frame screws around the chassis powered back up talk to Rosevelt to put in auto and run mission by then Glenn was arriving and it ran to line 4 and back to warehouse with out shutting off caught lines up seemed ok but for how long is the question. Follow up needed to replace chassis and make sure all guides are in place also to keep board from moving around so much. |

Crane waiting on shuttle. |
The P1 crane at Line 2 is now running shuttle missions in automatic and the line is restocked with cores.
When Line 2 was restarted after a long shutdown period, the P4 crane at Line 2 would run the winder roll change missions in automatic but would not run the shuttle missions in automatic. When the shuttle arrived at Line 2, the crane did not move and the screen said “waiting on shuttleâ€. Operations chose not to use the backup shuttle to keep the line running.
When Joe and I came in we found that the 24 volt interlock signals from the shuttle ground panel to the Line 2 crane panel were being correctly received by the crane so that was not the problem. After some checking we found that the serial communication between the Line 2 crane panel and the shuttle ground panel had completely quit working. There were two causes:
1. The 12 volt DC supply for the current loop communications had failed, the light for that supply was flickering.
2. The serial configuration for channel 2 in the crane had gone back to the default setting of 1200 baud.
After replacing the current loop power supply and setting the channel 2 configuration back to 4800 baud the serial communication was restored, and the crane ran the shuttle missions in automatic.
follow up: repair power supply. |

The upper shuttle is in automatic service to Aisles 1 and 3 only. Pallet transfer to TD2 is not stable yet, but there are plenty of cells in 1 and 3! The speed seems fast, it keeps up easily |
We do not recommend operations personnel going up on the upper shuttle runway until more of the construction is completed. We told the operators if the upper shuttle goes down to leave it down and follow the normal call procedure. |

East hoist drive shaft broke, dropped roll to the ground between cantilevers |
Remove hoist drive shaft and flange, reweld flange in shop, reinstall on crane, align.
Shortly afterward the hoist encoder failed, presumably from the impact when the holder fell, replaced it, reworked coupling attachment to the hoist drive shaft, loaded parameters
Ran test missions, looks normal
Jumbo roll still needs to be picked up off the floor, the north locations are disabled for now |

Round 2 on Sunday 7/28
1. all hoist movement shuts down with Z trajectory error
2. later, slack chain and axis emergency prevents power up
3. later, hoist won't go all the way to the bottom position
4. later when running, putting a jumbo roll south into any cantilever stops with 'full error' |
1. after troubleshooting, the encoder installed earlier today to replace the one damaged by the fall had itself failed. So installed third encoder for the hoist (Z axis), had trouble getting the parameters to stay loaded in the encoder
2. put arbitrary location value in encoder to start the calibration process, then hoist ran up when commanded to go down and ran too high into the overhead on the emergency limit and caused slack chain condition. Manually released brake to drift hoist down by gravity off of the emergency limit. Found arbitrary value entered in encoder was too large, that is why it would only go up even when commanded to go down. Calibrated encoder successfully at top
3. hoist would not move all the way to the bottom because the shuttle zone rotary switch was in the wrong position, in the shuttle area it only goes down to the shuttle height. Corrected position of shuttle zone rotary switch
4. At this point the crane would run automatic missions, except it could not put a jumbo roll into a cantilever toward the south. The 'forward blocked' alarm was being caused by the blue sensor that looks into the cantilever to prevent a roll to roll collision. That sensor had been hit during the original roll drop, broke the connector mounting but still worked. However, the internal switch for 'light on' and 'dark on' had somehow changed position and was creating the alarm. We replaced the sensor since the connector was damaged.
Ran test missions, normal
Followup--the dropped roll is still on the floor and that area disabled |

P3 Dropped roll and cradles were not in same positions |
After looking at P3 found that east side hoist coupling was twisted off from the flange causing the roll to fall to the ground and the cradles misaligned after removing coupling Alfredo welded a piece of pipe to the coupling to give it same measurement as the original. Installed the repaired coupling back to P3 test was successful moved P3 crane to the south and as we were coming down to remove some straps that we had used to pull cradle up the crane went into alarm axis emergency form there we changed encoder, and it ran for about an hour then would go back into alarm after returning around 12:30 we replaced another encoder and put settings in and those would stay in encoder but for some reason the value would not after Glen arrived and entered a value that would let us move up and down See Glen's email for rest of second day of P3. |

Saturday night i got a call in for BOPP 1 Entry they tried deleting a pallet from the system, but it never deleted. |
The first thing I did when I came in was check all sensors and look at the program after trouble shooting, I came to realize that the only way to fix the issue was to call Glenn. then he could manually delete the mission from his computer. But unfortunately, the computer that he needed to connect to was not running. So, I had to wait for Glenn to get here, once he was here, we were able to recover through the system. I then proceeded to watch 4 or 5 mission go through and be delivered before leaving for the night. 8-16-2024 |

Entry in BOPP 1 tried to drop off a pallet on transfer deck 2 but for some reason the motor stopped working on the transfer deck and the upper shuttle wasn't able to fully deliver the pallet onto transfer deck 2. |
After finding transfer deck 2 how it was and the upper shuttle first thing, I did was put the transfer deck 2 into Manuel. I then proceeded to try to move the pallet farther north into the transfer deck, the motor was not responding so I went and got a strap, and a come-along. i put the strap through the pallet and proceeded to pull the pallet over about 2 inches so then the upper shuttle was able to move. After that I had to call Glenn to delete missions within the system so the upper shuttle would pick up missions again. After Glenn was done the upper shuttle was fixed and I proceeded to watch 4 or 5 missions before heading home.
The transfer deck 2 entry motor needs a follow up I was not going to risk getting hurt while up there, this issue did not affect entry for the rest of the weekend. |

The Entry System in BOPP 1
The operators tried to delete a mission, but it did not work |
I came in trouble shooting the program and the sensors, then came to realize that Glenn was needed again to erase the mission from inside the system. After he did that, the upper shuttle delivered pallets after the 2nd attempt to send a pallet. it took a little longer because there were a couple missions deleted that we had to recover from. After the issue was resolved I watched 4 missions go thru and then headed home. |

BOPP 1 Entry a sensor blinked as a pallet was loading onto the upper shuttle causing it to get stuck halfway on the shuttle and halfway on bay 4. |
I was able to adjust the sensor and get it moved over on the shuttles right position, Then Glenn proceeded to fix the missions through the system. After that the mission wanted to go to transfer deck 3 lane B, but the transfer deck was at lane A.So i went down to the transfer deck and moved it over to Lane B hoping that it would complete the mission. that messed up the mission then causing me to have to manually take off the pallet. After that we were able to recover from the issue, i then watched 4 pallets go through before leaving. |

When I came in I found a sensor on the north side of the upper shuttle that looked to be hit by a pallet, causing another mission to not fully go onto the upper shuttle. After fixing the sensor and making sure it would not blink again Glenn was able to recover Through the system and I then proceeded to watch 5 or so missions go through before leaving last night. |

SO, I CALLED FOR HELP. I STARTED TO TRY TO MOVE SHUTTLE IN MANUAL TO BRING IT BACK TO HOME POSISTION BUT IT WOULD NOT GO WEST THATS WHEN I NOTICED THE VALUE SHOWED THAT IT WAS ALREADY AT HOME POSITION. SO, AFTER RESETING A COUPLE TIMES I GOT THE SHUTTLE BACK TO WARHOUSE. GLENN CAME IN TO HELP AND AFTER WORKING ON IT HE NOTICED THAT THE SETTING IN THE ENCODER HAD CHANGED. WE PUT THE CORRECT NUMBER BACK IN AND THE SHUTTLE RAN GOOD. |

TD3 (NOT stacker)--PC10 cannot talk to TD3 by serial, reason unknown-- |
Clue #1--Intermapper shows 'no snmp v1 response' from Digi inside TD3 (interesting but not conclusive, so take a closer look at the Digi inside TD3)
Clue #2--ping to 172.22.14.65 works. This proves the Digi is not dead and the network path to the Digi in TD3 is working
Clue #3--the Digi 'device discovery' utility shows 172.22.14.65 on the list but with no name (interesting but not conclusive)
Clue #4--browser window to 172.22.14.65 brings up the Digi login box but the credentials do not work. (Now we're getting somewhere, that suggests at least part of the configuration in the Digi was lost)
Clue #5--the factory default credentials do work (That confirms that the configuration was lost and the Digi had gone back to default state except for the network address which is stored separately)
Repair steps:
#1--Restore the configuration using the backup file Thomas had prepared a year ago (now the PC10 can talk to the TD3 Easy again!!)
#2--Add the SNMP community name in the Digi configuration (not needed for the process but it makes Intermapper display the Digi correctly, so now Intermapper shows the Digi)
#3--make a new backup file including the SNMP setting which we had added after Thomas' previous backup
All done, fix the missions, bring down one pallet, etc. |

Crane 1 went down just before midnight on the Monday night shift. Two alarms for travel drive ‘X1’ were repeating continuously on the screen:
23:43:51:682| COMM LOSS TO X1 TRAVEL DRIVE (INV2, R2) 23:43:53 10/28/24
23:43:52:807| X1 DRIVE HAS FAULT-GO TO "INPUTS" SCREEN FOR RESET 23:43:54 10/28/24 |
The 1203-GD1 module associated with the X1 drive was showing a red light on it which is not normal. To confirm that the drive was not the cause of the problem, we moved the working 1203-GD1 module from the X2 drive to the X1 drive (with address changed) and it worked there. That proved the X1 drive was ok and only the 1203-GD1 module had failed. Paul located a replacement 1203-GD1 module and Joseph installed it, setting up the switches on the replacement module per the instructions on the print. That restored the crane to operation. |

So when I get here and I as well tried to abort everything and nothing happened well the program still showed that there was a pallet on shuttle. Is all I did was restart the program and pallet went away sent another up and worked. Follow up: find out why when you abort shuttle it does not remove pallet. |

cleaned the sensor that tells the crane if the core is off the cradle. it was still not operating correctly so i rode the crane and seen where the senser was moved by a bracket it hit. fixed the bracket and moved it back 1/8 inch so it wouldn't hit again and adjusted sensor. Monday morning went back up and changed a washer to better give adjusting Clearence. no problems with crane so far. |

Call at 6:00 crane would not go north or south up high but would go north and south in low position. |
Found that the host position was off again. This time it was about 1/2 too low. So I started to think encoder bad because when we replaced drive shaft we did hit bearing assemble over and that could have damaged encoder. Once I started removing encoder I noticed that the coupling was tight but after putting a wrench on it to loosen it the coupling moved a little. So I put everything back together and set value ran missions all good. Thanks Paul for the help. |

Upper shuttle sitting at home position not taking the mission waiting on Bay 4 |
There is likely old mission data stuck in the Upper Shuttle that cannot be cleared by the warehouse program. These steps will clear the old data and restart the shuttle.
1. Put upper shuttle in manual using the warehouse program (Upper Shuttle -> Manual)
2. Shutdown warehouse program (System -> Exit, enter PIN)
3. Restart warehouse program (Click BP1 WH Q1 icon on desktop)
4. Wait for warehouse program to completely startup
5. Clear Upper Shuttle mission (Upper Shuttle -> Function -> Abort Shuttle Mission)
6. Return Upper shuttle to auto (Upper Shuttle -> Reset -> Upper Shuttle -> Auto)
This should clear any old mission data out of the Upper Shuttle and allow the Bay 4 mission to continue. If it does not automatically start, you may need to reassign the shuttle mission by clicking (UDC -> Reassign US) |

BOPP-1 WILL NOT RUN IN AUTO |
To All,
I got a call a little after midnight about the line 4 crane not able to power up. There was no green light on the EASY CPU and checking the 1.x inputs revealed the cause was a thermal fault (breaker tripped) because input 1.4 was not on.
There were no tripped breakers in the panel. Relay 0KA03 operates a contact that turns this input on. I added 2 jumpers to bypass the relay so the operators could get the full rolls moved while we figured out the cause - line 4 was already down at this time with 2 rolls on the winders.
We found the auxiliary contact on breaker 1QM1 (high speed hoist motor) was bad. While trying to remove the aux contact the breaker's plastic shell fell of exposing the inside of the breaker. At this time, we left the relay bypassed and went to BOPP2 to try to find a replacement breaker.
The original breaker was set to 25A which is reasonable for the 13kw motor. The closest we could find was either 16A or 32A. We installed the 32A breaker and its auxiliary contact, removed the bypasses around 0KA03, and tested the crane. Everything worked as normal.

Encoder positioning was jumping around. showing 300,000 in two different locations. |
When carne was over the jr shuttle value should be 300,000 and the number was right +- few. Once crane moved north (number was decreasing) and was over the second buffer (not sure buffer number) the number would jump back to 300,000 and start decreasing again. The crane would run over to the winder and stop over the winder with a wrong value. You can put the crane in manual and drive it to the second buffer, and it will stop there because it was at the 300,000 value. You can put the crane in manual override and drive the crane back over the jr shuttle and the value would go back to 300,000 +- few. How we fixed it. In the PLC panel we recede all the plc cards and once we did that the value was correct. We did all the normal checks first and receding the cards worked.
follow up: we need a good working x-encoder. |

Service Summary – Inverter Fault F033
The elevator was repeatedly throwing Fault F033, which corresponds to Auto Restart Tries Exceeded.
Initial diagnostics included ohming out the fuses and motor, all of which tested good.
Based on the fault behavior, we proceeded to replace the inverter.
After replacement, the elevator powered up, but the chains would not engage.
Chano transported both inverters to CFP for bench testing on the test station.
The test station confirmed the issue was related to parameter settings.
After retrieving and loading the correct parameters, the inverter operated properly and the elevator resumed normal function. |

Call-in: shuttle was not getting the missions are moving once the pallet was on, but would move manually. reset shuttle, cleared missions, and still would not take mission. had them stack pallets till Thomas came in and looked at his computer |
After Thomas came in, we looked at the program, checked the power source coming in. sometimes power was good, sometimes power was only 58 volts on one of the legs. checked brushes all was good. while checking buss bar again, figured that the buss bar did not have enough pressure on the current collectors to make a good contact, so we moved the bracket up a smigget, to put pressure on it and it worked. |

“The shutdowns are of two types, some are at the transition from steady speed to deceleration when nearing the target, others are seemingly random during steady speed movement.” |
That turned out to be more true than we realized. There were two completely different causes of the frequent shutdowns, one coming from Easy and the other from Bosch. On Friday afternoon we isolated the encoder as the cause of the random shutdowns, we could make Easy decide to shut down the shuttle anywhere by tapping on the encoder. Its suceptability to vibration explained why we could get by running at a very low speed but have many shutdowns when running faster. However, after replacing the encoder in the late afternoon the other type of shutdown continued, always during deceleration when nearing the destination. We observed the Bosch supply module VM60/EB-TA was turning off its BTB2 light at the time of the shutdowns during deceleration, indicating it was making the decision to shut down. There are four different possible causes of BTB2 shutting off, and using the diagnostic card isolated the specific fault as “BF” or ‘ballast fault’. This machine uses a Bosch EBM-1000T “External Ballast Module”, actually a dynamic braking resistor, to absorb the energy generated by the motor during deceleration. So the BF fault means either the VM60/EB-TA isn’t sending the deceleration energy to the EBM-1000T resistor for dynamic braking or the resistor isn’t able to absorb it. That also was speed related, when traveling slow there is less inerial energy to absorb at deceleration but at a higher speed it could not absorb the additional intertial energy and would shut down with the BF fault. We next observed the EBM-1000T has two fans at the bottom of the module to reject the heat from the resistor and only one fan was running which would make the EBM-1000T tend to overheat during deceleration. However, replacing the fans did not change the BF faults. Next step was to replace the VM60/EB-TA Bosch supply module itself and that completely eliminated the shutdowns during deceleration. Carl related that what he saw late on the Tuesday night shift, early Wednesday morning, was also a combination of shutdowns, some shortly before the destination and others at random locations while traveling at speed. Knowing that the bad encoder we found this afternoon was not there on Tuesday night (it was installed on Wednesday), we are left with the assumption that the two original problems were: 1. Bosch VM60/EB-TA module causing EB faults during deceleration (found and replaced Friday evening) 2. Damaged encoder cable in panel door causing Easy motion faults (found and replaced Wednesday afternoon but a replacement encoder introduced at that time made it worse) As would be expected from this type of event where many parts were changed, we will have a fairly long list of followup items to take care of. But that can wait until Monday. Again, thanks to everyone for all their support thorugh this long troubleshooting. |

network connections RDS 14 |
to connect the plant Reel Data System (RDS) to the Goebel 14 PLC requires an ethernet path from the handling network (172.22.n.n/18) to the slitter machine network (10.119.113.n/24). For starting up the line we made a temporary direct connection between the two networks but that is not desirable. To keep the two respective networks separate and secure from each other we are installing a Siemens Scalence S615 NAT module as a bridge between them. The S615 uses NETMAP to only allow traffic from specific IP addresses to pass between the two networks and also to translate or map the IP addresses between the two networks as the packets are passed through. This requires a small range of IP addresses in the Goebel machine network to be reserved for use by the S615 module. Based on researching the IP addresses presently in use in the Goebel 14 machine network using two programs, Siemens Step 7 Portal and Colasoft IP scanner, I am requesting to reserve the presently unused address range 10.119.113.240 to 10.119.113.249 for use by the Scalence S615 module. The S615 module itself will be 10.119.113.240 and will be able to be pinged at that address, while 241-249 are used for address mapping as shown below. Handling PLC network Goebel XS 14 machine network vlan1 (INT) vlan2 (EXT) 172.22.12.149 S615 NAT router mgmt S615 NAT router mgmt 10.119.113.240 S615 Netmap 172.22.12.142 (mapped address) < bidirectional > PLC 10.119.113.2 172.22.12.101 PC30A RDS < bidirectional > (mapped address) 10.119.113.241 172.22.12.102 PC30B RDS < bidirectional > (mapped address) 10.119.113.242 172.22.19.203 Step7 Portal prog < bidirectional > (mapped address) 10.119.113.243 172.22.19.204 Yiduo develop < bidirectional > (mapped address) 10.119.113.244 172.22.10.200 Intermapper < bidirectional > (mapped address) 10.119.113.245 available not config (reserved address) 10.119.113.246 available not config (reserved address) 10.119.113.247 available not config (reserved address) 10.119.113.248 available not config (reserved address) 10.119.113.249 You are welcome to share this information with Reiner as it may be helpful for him to know how these addresses are intended to be used. If there is a need to move to a different IP address range we can do that. Presently we are configuring the S615 module in the office and then will be installing equipment in the new network cabinet for some days before the new connection goes live. I will let you know when we are ready to switch over from the temporary direct connection to the new connection through the S615 module. As a side benefit if desired, the PLC will be able to get NTP time reference from the S615 module at 10.119.113.240. I don’t know if this PLC already has a way to set its internal time of day clock, but if not this would help its fault log be more useful. We’re planning to do this in the Bonfanti panel with its S615 module and S7-1500 PLC also. In the future we will be going through this same process with Goebel 13 and Goebel 12. |

P3 crane/shuttle conflict during certain mission combinations involving south side of warehouse |
Two times this afternoon between 5 and 6 pm the P3 warehouse crane and JR shuttle almost collided but the safety interlocks stopped both machines in time. No damage was done but the recovery was awkward. The second time it happened we were able to confirm that this specific combination of slitting roll missions creates the problem: 1. First slitting roll mission is for a roll from the north half of warehouse and the shuttle does not have an empty core for the crane to pick up 2. Second slitting roll mission is for a roll from the south half of the warehouse Here is what happens: 1. P3 crane loads first slitting roll onto the shuttle from the north side 2. There is no core to pick up so the shuttle parks on the north side (parking is on the side it came from) 3. When the crane has parked the shuttle is free to leave the warehouse. When the crane has parked the crane is also free to receive its next slitting mission. Both happen at the same time. The shuttle starts leaving the warehouse and the crane starts moving south to get its next roll, so the crane is moving right toward the departing shuttle. 4. Then the safety interlock system functions—crane stops because shuttle is not clear and shuttle stops because crane is in the shuttle area. At that point neither machine can be driven because each knows the other machine is in the way. The first time it happened I had to use a bypass switch in the P3 ground panel to allow the shuttle to leave, and then had to reboot the crane to get it out of the faulted condition. (And the CPU decided to go into Reset right then but that is another story.) The second time I was anticipating it and put the crane in manual as soon as it started moving south toward the shuttle. That stopped the crane in time before the interlock shut everything down. Manually drove the crane back to the parking position and erased the crane mission (“Z”) and that released the shuttle to continue leaving in automatic. Jason had to reenter that slitting roll for them to order it again. |

First, the 3 modules called STK1, 2, and 3 were configured in basic mode because they only received from the ones labeled TD1, 2, and 3. When the Exit modules were added, the TD modules were changed to advanced mode and STK were not. This caused the Exit to set a TD output and STK to reset it periodically. After disabling the STK module's channels the problem partly went away. There were still a few blinking outputs... The solution ultimately was to disable ALL of the unused channels in all of the modules. Apparently, even channels mapped to 255.255.255.255 would somehow reset outputs that were set by another module. After changing all of the period times to "0" on the unused channels, the problem completely disappeared. |

to clear the “Discharge. Battery” error message on the Line 4 crane using the information in this guide. The P2 ground panel still has the error message and needs the same fix. |
Quite a few years ago you replaced the D size lithium batteries in all the Easy power supplies as you rebuilt each one and that project was very successful. Now those batteries have reached end of life and we need to plan an organized replacement again. We have 20 Easy cabinets in service (including the old Q1 and the test panel) and each of them has one Easy power supply. Besides that you also have a stock of spare Easy power supplies which is necessary. We will need to order enough batteries to do all of them and then mark the date on each one as we replace it. Last time you used both silicone caulk and tyraps to hold the large D cell in place and that seemed to work good on the moving machines. If I remember correctly you found that without the silicone the vibration on the moving machines broke the battery terminals. |

P2 crane hoist overload protection test performed on 1-17-03. |
Ratings: Jumbo roll working load is maximum weight of 6 metric tons or 13228 pounds. Crane rated load capacity is 7 metric tons or 15432 pounds. Hoist servo modules have 150 amp peak current rating. Hoist servo optimization module DIP switch was already set to 70% current value limit. Changed R25 on optimization module to 16.2K ohms and connected 24 volts to Mred input for 50% current setpoint limitation. 150 amps x 70% x 50% = 52.5 amps current limit Test #1--rated load operation Test load is 16235 pounds (105% of rated load) Runs up and down at low and high speed with no problems. Current while hoisting high speed is 30 to 35 amps, with a maximum of 43 amps. Test #2--overload with current limit protection Test load is 23660 pounds (153% of rated load) Runs up and down low speed with no problem. Current while hoisting low speed is 34 amps. When high speed hoisting is attempted, servo module limits current at 49 amps which reduces speed. EASY control shuts down with 'trajectory error' due to the limited current/torque/speed. No damage to rotating beam. Conclusion: The current limit feature now functions reliably to limit the motor current to approximately 50 amps, and at 50 amps there is no structural damage to the crane. After seeing the effectiveness of the current limit feature in the Bosch servo module, there doesn't appear to be a need to install the "bent beam" sensor arrangement that we had planned. Total materials cost for adding the current limit feature: $1.27 |

Call-in: shuttle was giving positioning problems. |
operator said that the shuttle would not home out after pushing home button. I knew that we have been having issues with positioning most of the week. first thing I did was.
day one:
1. Check encoder arm. noticed brass bushing was worn out causing teflon block to ride at an angle also found that the belt was stretched and had damaged teeth. Found new belt but did not find brass bushing.
After installing the arm back, I tried to home out the shuttle. And at this point the shuttle did not respond. I was able to drive the shuttle in manual but just could not home it.
2. Started to look into why shuttle would not home out.
After resting the shuttle couple times and moving back and forward making sure all functions were working. I would try to home the shuttle thinking maybe if it was in a different location, it will work but it didn't but what did happen a couple times was after pushing the home button the shuttle drove east at a high speed and hit the bumper.
3. Next thing was to check inputs for home button. took remote apart to make sure remote was working and looks good but I was not seeing the input from the home button. Also, after checking to see if the east over limit was working, I manually activated the limit and got the red light on stack but could not reset it with remote.
At this point I had been working on it for couple hours and cfp was down also so left it down.
day two:
After tracing down issue and removing ice cube relays to make sure they are good and making some adjustments to the east over limit arm the shuttle homed out. crazy not 100% sure why but we think it might be one of the relays.
for sure thing is new belt (could be positioning issues all week) and adjust east over limit.
follow up:
parts for encoder arm |

North shuttle sliding plate out of alignment. This will work on all lines. |
Sliding plate was out of alignment. this should work on all lines
1. found tripped breaker (don't remember if it was east or west side) reset the breaker.
2. located contact for east motor. (you can see on the file that's attached) we wanted to move the east side of the shuttle.
3. found contact for east motor to slide plate north. (KM232.4) push contact in so east motor can move north. (make sure you just bump contact in to make sure you are going the right way)
4. aligned plate.
5. after plate is aligned test in manual to make sure all is good.
Also, before you open the doors there is a step by step.
1. turn key switch on door and hold during while opening the doors. (do not let it go)
2. once doors are open you can pull out the safety door limits to bypass them.
3. then you can release the key switch.
4. power should stay on.
5. repeat steps when you are ready to close doors. (push door limits back in) |

safety barrier alarm was preventing the shuttle from functioning in auto |
Service Summary – Bumper Safety Barrier Alarm Issue
Machine was triggering a bumper safety barrier alarm on every mission, preventing operation in auto mode.
Initial inspection suggested a possible short in the bumper barrier wire, though no visible breaks or damage were found.
Added slack to the wire connected to the bumper barrier to relieve tension and potential internal strain.
Cleaned and wiped down the safety barrier sensors to ensure proper detection.
After these adjustments, the machine was able to run missions in auto mode.
Noted that the bumper appears slightly damaged, so a follow‑up inspection is recommended to prevent recurring faults |

TD 2 and 3 will not send off 2nd pallet after receiving, both elevators will stay down after stacker takes the 1st pallet. during troubleshooting joe discovered input 7_3 wire number 12, was flickering, ben tested the input voltage and found the input voltage was only 3V's and not 10V's as it should be. we replaced the forks present sensor on both TD's and they started operating normally. |
